I had the exact same thing start happening to me after installing the Wescott lift collar on the front. I had it done at a reputable off-road shop but I think they used the wrong specs on the alignment. Sadly the shop is trying to blame it on the tires, which are Goodyear Territory MTs. Taking it to dealer this week. Too late for these tires.

Yup. I think a lot of shops are still using old last gen specs for alignments. I did stop by Discount Tires yesterday to get their opinion and they were firmly in the "get it aligned again" camp.

I just heard back from bf Goodrich they suggest 40 psi load e for my hybrid
That sure seems excessive to me. My KO3s felt quite stiff at 36; lowering the pressure to 32 made them far easier to live with. Can’t imagine how stiff 40psi would be.

I have been running mine at 35 and seem to be getting 16 mpg. I will inflate to 40 and see the change. But I also think like you.

You aren’t exactly stock so it could be your springs, tire size, etc.

Required tire pressure to maintain load capacity goes down as tire size goes up. I went from the stock SR alloys to the TRD wheels and thus decreased my PSI from 35 to 30 cold which is exactly what both that website and the door sticker on the TRD OR say for the 265/70/17

I would believe it, 29 psi is a lot for a big tire like that 35

I’m going to get new ones soon because the BFGs are driving me crazy with the noise.

I’m going to get new ones soon because the BFGs are driving me crazy with the noise.
Try the chalk test at 29psi, then go from there. I've had tires be noisy from overinflation, especially over bumps or freeway expansion joints (you get the kinda booming balloon noise), decent chance lowering the psi will work.

The volume of air inside the tire is larger so the required pressure to maintain the contact patch shape for the same weight is lower. If I ran the TRD OR wheels at the SR door pressure of 35 I'd be pretty miserable ?

And don't worry too much about how the sidewall looks, radials always bulge unless you've got a stretched or low profile sidewall setup.
